How PVC Ceiling Cladding Panels Are Made
Understanding the process matters because it explains why two panels that look identical can behave very differently on site. The sequence is extrusion, decoration, coating and QC - and every step is where a cheaper factory cuts corners.

Extrusion is the heart of it. Virgin PVC resin and calcium-zinc stabiliser are melted and pushed through a die that forms the hollow multi-chamber profile in one continuous run. The die temperature, the screw speed and the cooling bath calibration decide whether the panel stays flat or arrives on site with a permanent bow. Our line operators log die temperatures every two hours and reject any batch that drifts outside tolerance - in the last production month, 1.7% of output was pulled for dimensional checks before packing.
Decoration comes next. For wood and marble effects we use cold HD transprint at room temperature, then a UV-cured topcoat. Cold transfer matters for one specific reason: it puts no heat and no crushing pressure on the hollow core. Hot foil or embossing can collapse the chambers and leave you with a panel that looks fine in the showroom and dents in the van. After coating, every pallet passes a final QC check on colour consistency, surface defects and joint fit before the shrink wrap goes on.
When Ceiling Cladding Fails
No ceiling system is immune to bad installation, and cladding has its own failure modes worth knowing before you spec it. The most common is sagging between battens. Hollow PVC planks are stiff along their length but flex across it, so if the batten spacing exceeds 600mm on a ceiling, the panels will dip visibly within a year. The fix is on the drawing board, not on site: batten centres at 400-600mm, screwed into joists, not just into plasterboard.
The second failure is yellowing, and it is almost always a material problem. Recycled or heavily filled PVC panels discolour unevenly under bathroom heat and UV from a window. Virgin PVC with a UV-stabilised topcoat does not. If a cheap quote looks too good, ask the supplier for their raw material declaration - a genuine virgin resin panel costs more to make, and the price difference shows up in the first summer.
The third failure is condensation running off the ceiling onto walls. Cladding is vapour-tight, which is its strength, but only if the joints are clipped home fully and the perimeter is sealed with a flexible sealant. A panel that is left unclipped at one end lets warm moist air into the void behind it, where it condenses on the cold concrete above. The mould that follows is not the panel's fault - it is a joint that never got closed.

Commercial projects buy cladding for a different reason than homeowners: uptime. A restaurant or a dental clinic cannot close for three days while a ceiling is skimmed and dried.
